Unless the surface was specially prepared the aluminum won't bond to the steel. To be sure it doesn't, simply 'smoke ' the steel with a candle etc. (thin layer of carbon black), to ensure no bonding. Your problem will come from the different co-efficients of expansion. The aluminum will shrink more than the steel in cooling and will grab that rod very tightly. Your hole, ( therefore your rod), will have to have a considerable taper if you ever hope to drive that rod out of the casting. Caution- You are aware that most aluminum alloys will burn in air at pouring temperatures aren't you?

Any movement of the piece or grabbing by the facing bit can ruin your work and/or cause personal injury. As for cutting the piece, if you can find a set of power squaring shears, that would be the best. Otherwise, opt for a metal saw blade for soft metals and a table saw. Of course you will need to deburr and smooth all your cuts. A mill file should do the job nicely. Have a file card handy for cleaning the file. Aluminum, copper, and other soft metals load up files quickly. The most important thing to remember when working with metals is that a gentle and steady hand works best. Let the tool do the work. If you collect all your resources within the next couple days, you could turn out one per hour. I don't know how many of these you need. Good luck.

Depending on what your using it for. Stainless steel is much stronger in strength seeing Aluminum has it's weak points and can bend under stress, and is also weak under large amounts of heat. I use stainless steel bolts and nuts for my exhaust systems, and starters on my truck, and they still haven't rusted as of yet.
