Q:old aluminum bike?
Aluminum frames can last a really long time. But it depends more on how they were ridden and what kind of conditions they have seen than age. For example, I would never by a frame from a current bike racer even if it's only a year or two old. That frames seen a lot of stress and been put through a lot. Now a frame that my dad has had in the garage for the last 10 years hardly ridden, it's still practically new. That's a different story. I would recommend taking it to a local bike shop and having them look it over. This will actually achieve two things. 1. It'll let you know what kind of condition the frame is in. And 2. It isn't the foil that is burning you--it's the water. Aluminum foil is a good heat conductor. This means that when you expose the foil to the air, it will cool off very rapidly (rapidly reaching room temperature). Water is NOT a good heat conductor, in fact, it likes to hold onto it's heat. So while the dry foil may come to room temperature (or just warm to the touch) in a few seconds, the water will stay hot for much longer (depending on how much water there is obviously). It's really the same as trying to grab a baked potato wrapped in foil off of the grill. If you grab the potato you will burn your hand (because the potato is holding A LOT of heat), but if you carefully peel away the foil, you can touch and take the foil off with your bare hand. I should say that the mass of the foil also plays a role here. The foil is not very massive and thus does not hold a lot of raw energy to begin with (also because it's a good heat conductor it dissipates quickly). Bu if you put an aluminum can (or a brick of aluminum) in the oven, I guarantee that it would stay hotter for much longer than just a piece of aluminum foil.

Why not heavy duty aluminum foil glued to cardboard? that would look a lot better than patched up pieces of aluminum from tin cans. How would you connect the chunks of aluminum together? and remove the label. Note that soda cans have a coating of plastic on the inside. I don't see any easy way to attach the bits of aluminum from tin cans together, and remove the painted on labels. It would look just like that, pieces of cans glued together. In stead of cardboard you could use foam board which is lighter and more rigid.
